Can This Fuel Pump Work in Freezing Temperatures?

The low-temperature adaptability of the Fuel Pump depends on the materials and design. Take the Bosch 044 pump as an example. The elastic modulus of its fluororubber seal at -40°C only decreases by 12% (by 58% for nitrile rubber), ensuring the sealing performance of the fuel pipeline. The 2023 Siberian extreme cold test showed that the Toyota Hilux equipped with this pump had a cold start time of only 5.2 seconds at -35°C (the original pump needed 18 seconds). Thanks to the pre-lubricated bearings and low-viscosity fuel passage design, the flow attenuation rate was controlled at 3% (the original pump was 22%). However, if a common Fuel Pump (such as Airtex E2044) is used, the fuel pressure fluctuation at -20°C reaches ±0.8 bar (the target value is 4.0 bar), resulting in an air-fuel ratio offset of ±1.5 and causing a 47% increase in the probability of cold start failure.

The electrical system of the Fuel Pump needs to be matched with low-temperature working conditions. The motor winding of KEMSO KS-AT300 adopts cold-resistant copper wire (resistance temperature coefficient -0.0039/°C). At -30°C, the current load only increases by 8% (35% for ordinary pumps), avoiding the interruption of fuel supply caused by the ECU misjudging the voltage drop. The 2022 Alaska Snow Rescue Team’s actual test showed that after the upgraded pump operated continuously at -25°C for 12 hours, with the fuel temperature maintained above -10°C (the fuel tank heater was turned off), the brush wear rate dropped from 0.05mm/ hour to 0.01mm/ hour. However, due to the embrittlement of the carbon brush material of the original factory pump, the contact resistance increased by 1.2Ω at low temperatures, resulting in a 23% decrease in motor speed and a reduction in flow rate from 45L/h to 34L/h, which failed to meet the full-load demand of the V8 engine.

Maintenance cost and lifespan are key considerations for extreme cold performance. The average lifespan of the original Fuel Pump (such as 16146777764 for BMW R1200GS) in the -20°C region is 3 years (approximately 30,000 kilometers), while the upgraded AEM 50-1000 (priced at $220) has its lifespan extended to 5 years due to the adoption of stainless steel impellers and ceramic bearings. The average annual maintenance cost has decreased from $85 to $32. The case of the Canadian Arctic Research Fleet in 2024 shows that for vehicles using the Walbro FRB-5 pump (IP67 protection), the clogging rate of ice crystals on the filter screen was reduced by 82% compared to the original factory (extending from cleaning once every 5,000 kilometers to every 15,000 kilometers). The fuel efficiency has increased by 9% (from 7.2L/100km to 6.5L/100km). However, it should be noted that the viscosity of ethanol gasoline (E85) increases by 40% at -30° C. If a fuel heater (such as HotShot’s FrostHeater) is not installed, even a high-flow pump (such as DW300C) may experience an 18% flow attenuation due to insufficient fluidity, and an additional $150 is required to modify the heating system.

Industry certification and extreme testing verify reliability. The ISO 16750-4 low-temperature test standard requires that the Fuel Pump recover 90% of the flow within 30 minutes after being stored at -40°C for 48 hours. The Bosch 044 pump passed this test with a flow error of only ±2%, while the error of third-party pumps (such as Chinesium CX-FP06) reached ±15%. The champion motorcycle of the 2021 Dakar Rally adopted the KEMSO KS-DR55 pump. During the night stage in the -15°C desert, the standard deviation (σ) of fuel pressure was reduced from 0.5 bar of the original factory pump to 0.1 bar, the ECU fuel injection correction was reduced by 70%, and the throttle response delay was shortened from 0.8 seconds to 0.2 seconds. However, if the fuel is waxed (with a freezing point higher than -20°C), synthetic diesel or anticoagulants (such as Lucas 10013) need to be used instead. Otherwise, even the cold-resistant pump will experience a 45% flow rate attenuation due to the waxy clogging of the filter screen (with a pore size of 50 microns), and the MTBF (Mean Time between Failures) will drop sharply from 5,000 hours to 800 hours.
